Unpleasant Surprise :(

Other than the pride of knowing the gears aren't chipped, if your not racing that thing, those gears will go a long while yet..
I have put trannies together (and been advised by the transmission shop to do so) with chipped gears and never really had a problem.
You may want to take a Dremel grinder and smooth the edges, and check for cracks in the teeth but those gears will still run.

Good enough is near enough...for some. "Yeah mate had one like that years ago...still runnin' fine (if ya ignore the noise and the crunch from time to time". "Mate, ya shoulda been here yesterday, some clown comes in and says about a pile 'o' junk parts; maaaate whaddya worrin' 'bout, just put the f#@&ing thing back together and no one will ever know, ya wanna know the best part; we charged the sucker the full price of a new built ******". "Mate, there's one born every minute and it's just my luck to get them comin' in here all the time, no wonder there's so much s#$t out there, I just can't help but keep makin' it, on account of my slack attitude and pretend cheap prices".

And when it all blows up and turns to crap and his case explodes, hey, we'll sell him a 'reconditioned' one of those as well. We charge extra of course, on account of the 'reconditionin', ya understand.

I appreciate all of the input guys!

While it might be ok to use these gears, I would feel more comfortable replacing them. I believe that some of the damage that is there was done well in the past and the gears were reused. I didn't find near enough metal in the case to account for all of the chunks missing from the gears.

One thing I don't want to do anytime soon is pull this ****** again. Especially after the car is all back together. It is easy now with no interior in the car, and while I got it out I am going to make it right. I don't think it will break the bank either. Mac has all of the gears I need in used condition in his catalog and they are fairly reasonable.

I'll keep y'all updated.

I am putting everything back together and I think I know why the extra synchro ring was on the main drive.

When I put it all back together (per Mac VP's book) there is a gap/slack between the synchronizer and the main drive gear. The extra synchro ring snugs everything up. I am not sure it is a synchro ring as it does not have teeth, but it appears to be identical to the brass rings inside the synchro sleeve. (refer to pics earlier in post)

BTW...

New main drive, cluster gear, reverse idle gear, second gear, thrust washers and bearings.

Brad...a 3rd ring should not be in there. Don't mistake the front-to-rear movement of the synchro assy (roughly 1/4") as a problem on these 32-38 gearsets. That gap is supposed to be there. Just check to make sure all the normal parts that go in that gearset are in place.

Thanks for the reply Mac.

I have reassembled the ****** with the ring removed. I see what you are talking about.

Thanks again for all of your help!

Also check with Charlie NY who posts here. Knowledgeable and very honest. Tons of used parts. Helped me many times.
