Had the generator rebuilt, it now puts out 20+ amps and moving the 3rd brush makes no difference. Rebuilder says it doesn't matter as long as voltmeter shows about 7 volts going to the battery. I think he's wrong. Is the 3rd brush perhaps not wired into the windings? So the generator thinks...

Just fitted a new exhaust manifold, new gaskets. All sealed up nice and snug. Besides it's a Siamese port, a leak should affect 1 & 2.

You got it! Rookie error, I should have changed the HT wire long ago. Feel free to get on a plane and come kick my backside, how stupid am I? But I will say all the other stuff like degreasing the housing and new wires has greatly improved the running. Thank you to all.
